This is probably a stupid question, but I just can't think of anything.

Right now I have a pretty sweet theme, but I wanna start using Thesis instead. How can I set up all the design stuff without actually activating the theme? I don't want my visitors to see some weird stuff going on while I design everything :p

And I sort of don't want to do the whole under construction thing either...:hmmmm:

Get a .info and do all of your work on there. Once you're done, just delete all of your files on your main site and copy paste the ones from your .info.

either that or do it when your visitors are down and during peak times just activate the old theme.

Usually I have a test folder with wp installed that I do all of my theme making and stuff on. Then I just pack it up and install it on my site when it is done.

You could always setup Wamp server and install wordpress on your local machine, its not rocket science and you could tweak all you want then when its done upload.

Just create a subdomain of your site, install wordpress, and copy all of your current theme files & folders in there (/wp-admin/wp-content/themes/).
Make your work to setting your new theme on that subdomain and test.
When ready, just copy the new theme folder from subdomain to your current site theme folder.
Activate it and done, your visitors never experience any weird stuff.

I use local setuo of XAMP on windows and play with thesis customizations until I'm satisfied with them. Only after I am fully sure that the changes work, I will push them to production site.
